Question EGR - Black Smoke - Intercooler???

hi all my first post here, i have read other posts with similar problems as above but aint been able to find a solution, ok here it goes...

my car is a vectra 1.9CDTI LS Life (120) '05, over the past few months it has been losing power puffing out black clouds of smoke and the dreaded car and spanner light has been flashing up every now and again, i have taken it to 5 different garages no fault codes no one knows, also had it to vxl dealer, they cleaned the egr valve charged me £104 to do so was ok for about a week then problem started again if not getting worse so took it back and sed needed a new egr wanted to charge me £140 so got it done else where for £70 but egr was second hand, that was ok for about a week then started getting worse AGAIN and has been getting worse since, took it back to the garage had another look cant see the problem but says maybe sumthign to do with the cambust system whatever this is???? any ideas??? ive had a look at it myself and under the bumper where what i think is the intercooler has a great big bulge in the bottom and seems to be leaking oil not much oil but there is a little bit all the same, i got pulled by the cops on friday saying i need to get it sorted or else, so i really need some input here cud this bulge in the intercooler be part of the problem??? help !!!!

Firstly, check ALL the hoses for splits or leaks, including the 2 big pipes to / from intercooler and also the little pipes. They may be difficult to spot though.

What happens if you get someone to rev it whilst you look under the bonnet (warm engine, first)? The intercooler hoses should 'inflate' due to turbo pressure build.

If it is the intercooler thats got a bulge, sounds like there is a major blockage somewhere

I'm not sure what he means by a bulge in intercooler. Maybe a pic would be useful? Isn't the intercooler metallic? If, a bulge would be difficult to do

the bottom of the intercooler is meant to be flat but mine curves the little metal bars that run through the middle of the inter cooler are 3 or 4 times the size they shud be but it only seems to be the bottom 3 that have done this the red line shows where the bulge is
