    I've replaced 3 intercoolers on our 1.9 150 vectra's in recent times i do remember there being a metal insert within the plastic hose conection but wheather that was on a old intercooler or one of the new ones i can't remember. Pity i dident see this posting earlier as i had the front bumper off one of the cars early this week and could have had a look to see if there was a insert or not. Theres nothing showing on the parts listing as you have found out and i'm fairly sure it's not a seperate part.

    Thanks for post...interesting read.......currently have just the one good Jubilee clip on and put a fair amount of hairspray on connections....new parts should land next week. I have by coincidence a metal fabricator v close to me..I'll try and get the dims as surely all it is a bit of tubing cut to size.......

    Just got my new Mikalor clamps...they are meaty fellas!
    What sort of torque should they be? With mine it is a rubber pipe going on the plastic intercooler...so I guess I could possibly crack the plastic such is the robustness of the new Mikalor clamp.

    Pipe arrived as well.......found some 65mm alu tubing to reinforce the inner wall of the IC plastic pipe and cranked everything up hand tight plus 90 degrees There is a little oil in the IC housing ...maybe 1/8th teaspoon since I cleaned it last week. IC is two years old....have read that a little oil is normal.

    We'll see what happens over the next few weeks.

    yeah if you want to stop the oil getting back into the intake you'll need to add an oil catch can to the PCV (positive cranck-ventilation valve) if you do make sure you get one that has a form of mesh filtering system in it so it separates the oil mist and air properly, this in turn makes sure your intake get's clean air returned to it instead of air filled with oil mist... do not get a system that breathes to air... get a closed circuit one... so a system that has an in- and out only (and a drain plug of-course) as the air returned into the intake has poisonous gasses in it. If it vents to air, you'll slowly poison yourself as that air will be entering the cabin while your driving.

    I always wonder why cars don't have this as standard... i usually add it to my cars but i haven't on the vectra as i wanted to keep it as standard as possible this time around(i have to as i bought the car for scrap money and every modification is almost worth more than the car)

    I don't know how big the pipe on the pcv is on your car but measure it and get one that has the same size in- and outlet that way you know all you need extra is enough oil pipe to connect it up without to much of a problem...

    Thing is I don't have a 1.9 cdti so I don't know what the size is.

    well......given it a good thrashing today....and no pipe pop off.....only 20 mins.....Mikalor clamp still on to the same tension...start up sounds different if that makes sense, maybe it was because pipe was not quite as airtight...seems to pull better as well...though that could be me...we shall see what happens over the next few weeks...
