So I purchased this mega cheap 1.9 cdti in Sapphire Black nearly a year ago but I have only just discovered this section!
I paid £200 as she had several problems:
    1. Flywheel noise plus clutch slave leak
    2. Drivers window not working
    3. Only 1 months MOT

I purchased a new flywheel from Mill Auto plus Flywheel for £280 and fitted it myself.

Once the clutch was done the MOT was the next issue and I already knew she needed 2 x tyres, a seized rear caliper and boom 12 months MOT obtained. I fitted a second hand window motor and gave her a good clean and I was vey happy with the cost V result.

I managed to obtain some 19s that are in need of a good refurb with legal tyres for £180 but they will need a repaint/repair and new boots after Christmas

So I am in the process of fitting a new intercooler, I wanted the intercooler to cool the inlet charge to allow for more Boost at some point and not to impress other drivers by having it hang out of the front bumper. The total cost is £92.96.

Jack up the car as high at the front as you can and use axle stands (I was lucky I had a ramp to use)
I removed the front bumper there are 4 screws under the bonnet above the radiator, 2 in the each front wheel arch and 4 on the undertray.
The bumper corners clip onto the car so need a tug to pull them off.
The fog lights and outside air temp sensor need to be unplugged as the bumper is lifted off.
You can now see the radiator pack, the engine coolant radiator is at the back, the intercooler is in the middle and the air con radiator is at the front.
I unclipped the intercooler hoses x2
I then took off the bolts holding the air con radiator in place and pulled it forward being very careful
You can then unbolt the intercooler and slide it out of the bottom, make sure you are careful not to damage the coolant and air con radiators.
Refit the Air con radiator by putting it further back where the intercooler was.
I purchased the 550x180x63mm intercooler which is slightly larger than others have used but will fit nicely and cools better, cost £46.99.
I cut the standard intercooler pipes and kept the parts still connected to the car to keep the costs down and to be fair unless you lay on the floor you won t see then anyway.
I made some small brackets out of scrap metal and bolted the Intercooler to the back of the crash bar (drilling is required) using bolts to locate, I then welded the brackets to the crash bar but don t worry that was me being fussy the bolts would have been fine.
I had purchased 2x intercooler pipes to connect the intercooler JJC 90 Degree Silicone Hose Elbow 63-51mm Blue Reducer Rubber Coolant Rad Pipe cost £24.98.
I had also purchased 2x metal intercooler pipes cost £15.99 to connect the new silicone pipes to the old pipes from the car UNIVERSAL BOOST CONNECTOR Intercooler Tube Pipe Hose Joiner not alloy aluminium x150mm
    I purchased Jubilee clips 55mm-70mm x6 at a total cost of £5.
I fitted all the pipes and tightened the clips.
I refitted the bumper clipping back in the air temp sensor and spotlights and ran the engine.

Other Mods to be done at the same time

I removed the headlights and buffed the headlights using this TedGem Polishing Sponge Kit with Drill Adapter and Woolen Waxing Pads, Set of 7 Pcs Buffing Pads For Car, Polisher and Waxing

It cost £8 and can be used in a drill to buff out any scratches or can be used on dull headlights. Obviously a buffer can be used if you have one but they cost £50ish
I also drilled out the air box and added another cold air feed run front the front of the car.
I fitted mt HID ballasts to the special spot on the underneath of my headlight

Once driven on the road there was an improvement in throttle response and power. I would estimate it wasn t by a huge amount but it was a worthwhile stand alone Mod that will also allow for further power increases.

Here are the pictures and more will be added shortly:
