confused 120 CDTI low on power

    Hi guys.
I have an issue with my Cdti 120. When driving along in town, all seems ok. Low end power seems fine but when out on the open roads there is no power over 2500 revs. Ive replaced the EGR which improved thing slightly, replaced the turbo because the manifoold split apart, re-soldered the dry joints in the throttle housing, replaced the vac pipes and Tested for intake air leaks.. I attempted to do a leak off test on the injectors but when the engine was running there is quite alot of fuel coming from the leak off pipes. i.e fuel going TO the injectors. Now, I work on Volvos and this would not be right. It is obviously a fault, but would it cause my power issue? If not. Does anyone have any ideas. Getting p***ed off with it now.

I'm sure someone will have a better answer..
Are there any Engine Mangement Lights on the dash, engine running in Limp Mode?

Is the Turbo kicking in as it should at 2k revs?

No engine lights at all. Turbo seems to do its job low down but doesn't seem to charge at higher rpm and it whistles constant doesnt change its sound like i remember. Had it scanned on Solus Pro and only had glow plug fault. Doesn't go into limp mode either. It's as though it doesn't think there's a fault.

Also worth mentioning. The vac pump seized in January causing broken cambelt, bent 2 valves and broke the cam pulley.

When you replaced the intercooler was it a new? Sounds like its has a hole in it with it whistleing either that or theres a split in a hose somewhere

It does sound like you have an air leak, even though you sayyou've checked for intake leaks - I would still double-check the boost pipes for splits and joint integrity to and from the intercooler.

Also, when you re-soldered the joints in the throttle housing, did you check the flap for freedom of movement? It should move 90deg easily under thumb pressure.

The intercooler hasn't been replaced ftm. I used a smoke machine to check for air leaks and one did show up for the turbo intake which was sorted straight away. I will do another check. The throttle flap moves freely and to its full open/close positions. The vac pipes are all brand new and haves good seal. System is holding it's vacuum. I'm going from experience with Volvo which are generally Ford/Peugeot 4 cyl engines. The intercooler pipes look good. Not getting any black smoke under acceleration.
