Default Poss Boost Control Valve Problem

(Have searched many "No Boost" threads but none seemed to cover my problem)

    Vectra 56 Plate
    1.9 CDTi
    150hp
    62,000 miles

Has had (gen Vx new) :

    modified inlet "swirl" manifold
    EGR valve
    Cam belt kit
    Water pump

No fault codes present or warning lights
    Starts and runs lovely everytime
No audiable boost leaks or visible split hoses
    Small vac pipes all good

    Removed turbo to inspect
No end float or off centre rotation
vacum actuator holds suction and actuator arm moves fine
no signs of bearing seals worn and not "sooted" up

Car drives fine no misfires or juddering - Simply no boost - it drives like a Non-Turbo diesel

Using a Bosch KTS650 I can live read the engine parameters and only real reading of concern is Boost Controller operating Range - It only varies between 75% - 55% operating range

Max boost achieved is 120kpa (97 kpa = atmospheric pressure 1 bar)

Max nominal boost = apprx 175 kpa

My theory is boost controller is holding back the vacum to the actuator when it should be letting engine use the max boost produced until near over boost let back off the pressure

    AM I MISSING SOMETHING - HELP !

sorry lads / lasses just realised this is my first post

    little introduction

I love Old Fords especially MKII RS2000 Escorts - lol

Self employed mechanic and MOT tester

Have done more than a few inlet manifolds on 150 horse vectras

The above car came in as a non runner and a boot full of New VX Parts as listed above

    (I just provided the labour)

Customer complained of no power BEFORE it became a non runner and then delivered to me

I guess you have also cleaned the boost sensor in the manifold? Have you checked that there is ample vacuum from the vac pump? I had an issue on mine where there wasnt enough vacuum, changed the vac pump and everything spooled up as it should. It hadnt totally failed, (although the small vac pipe from the pump was full of oil), as brakes still worked, but, after the new pump fitted, brakes were way better too.

Boost sensor had more acne on it than a 13 year old school boy but all clean now and all the resistance readings listed on Autodata are within spec

With engine running remove boost sensor connector and spanner light comes on - refit light goes out (then clear fault memory with Bosch unit)

Vac pump being mechanical obviously give no warning lamps but I do have a vac gauge so what vac should I expect also do vac pumps have an inlet filter as this may be blocked !

note:- brakes still have servo assistance and feel fine

Not sure of the vac reading they produce, i had none at all at the small connector and as far as i am aware they dont have an inlet filter. I have heard of a couple of other instances where it was the boost valve on the slam panel causing issues by not holding vac and when changed, all was good.

To be fair the vac produced does seem ok but what if I bypass the boost valve and go from vac pump to actuator pipe ?

This would then eliminate the boost valve completely

Or would this not work !
