Pay particular attention to the area pointed with yellow arrow!, clean this 'shroud' whilst working the spring, also ''don't'' put grease into the elec solenoid end!!, use wd40 or a light thin oil, or elec contact spray.

I had mine off last time and the whole valve/plunger moved fine, but I still get the 'flat' spot and slight hesitation at 2,000rpm? Is this possibly a burnt out solenoid? Though logically I can't see how burnt out solenoid could cause hesitation problems as the solenoid is used for opening, a spring returns the valve to the closed position - like I say though the whole setup moves freely - plunger and solenoid.

There seems so many hessitation/flat spot problems at the mo it could be any number of things, egr, 3rd inj wiring,tb problems,boost/map sensor, just to name a few ?. Just as a point ive had my 04 rg from new! I also have had this problem, 100% of the time it was a direct problem with the egr, cleaning this 'like a new pin' has always solved it, Im now at nearly 65k with the original EGR.

TB plate isn't a problem now. , boost sensor was cleaned last week. All injector wires/plugs have been replaced, and I'm going to change the vacuum hoses this week although they do look perfect for a 122k deisel that has never had them changed.

I would change them along with checking everything else!, I once had a ''very small'' carbon ball stuck in the egr and it played hell when driving, where are you located ?.

    West of Scotland m8

Thinking about getting a newer updated one. The one I have is a reconditioned one (has the 3mm hole drilled in the solenoid).

I assume the 'sleave' where the plunger sits gathers crap - as I had read of this I had checked it by splitting the valve pushing the soleniod part and the plunger part. It all moved freely without any resistance. I also filled one side of the plunger up with Carb cleaner to detect leaks but none of the carb cleaner leaked through the other side - so it seals when closed.

You guys with the 150 dth engines, when you clean your EGR's, particularly on higher mileage cars, it is also worth removing the throttle body and cleaning the inlet manifold where the exhaust gasses pass back into the engine from the egr. Odds are it will be almost completely blocked there.
