Only thing I can think of is you may have damaged it and it is providing an inacurate reading which is affecting the emmissions as thats what the orange engine light indicates.

The Boost sensors are quite fragile and easily damaged - assuming you are talking about a CDTI 150?

Yes its a 05 CDTi 150, only sprayed it with carb cleaner and a very gentle rub with a tooth brush

Is the plug connector properly attached? I reckon you've cross threaded the bolt if you can't get it back in properly.

i would persume that due to not being able to tighten torx screw up it is not sealed in and got a poor fit so giving off a inacurate reading???

As above, if the bolt wont tighten its not on right. remove it and put it back on...

i left my boost sensor to soak in carb cleaner then sprayed it directly. didn't use any brushes or anything. as previously stated they can be a be fragile.

the bolt to secure it shouldn't cause any probs. it's just to secure it properly to the manifold - it wouldn't cause EML unless the sensor itself is loose. i'd remove and refit the connector though.

also, have you cleaned EGR valve? might be an idea to do this as well. might be the cause of the original problem.
